Why Do Fuel Pumps Fail?
OE fuel modules and hanger/senders, which house the electric fuel pump, typically operate for 7-10 years before failure, depending on a variety of circumstances. Premature failures can be caused by:
- Extreme hot/cold environments
- Contaminated fuel, which can cause rust or corrosion
- Excessively running a vehicle on an empty tank. Running near empty does not keep the fuel pump fully submerged and can cause the pump to overheat.
- 21% of returned fuel pumps failed because they operated in a contaminated system. Before installing a new pump, make sure to visually inspect for dirt, rust or discoloration.

Start Your New Pump in a Clean EnvironmentReplacing the fuel pump strainer is required, but it is not enough if the tank is dirty. Make sure to inspect and clean the fuel tank as well. Clogged filters are a leading cause of premature pump failure, so replace the fuel filter if it is not internal to the assembly. Internal filters are not serviced separately. |
A Pressure Test is Not Enough to Condemn the PumpHigh fuel pressure can often be attributed to a fuel pressure regulator issue or a restriction in the return line. The engine may run rich or fuel trims may be elevated. Low fuel pressure can be caused by insufficient power or ground to the fuel pump or a malfunctioning fuel pressure regulator. Contamination in the system can cause restrictions to the fuel feed lines, fuel strainer, or fuel filter. No pressure can be due to a faulty relay, fuse, wire harness, or oil pressure switch, tripped inertia switch, or dried test fluid. |
What to Check Prior to RepairThe pump may not necessarily be the cause of fuel-related driveability problems or failures. So make sure to: 1. Confirm there is fuel in the fuel tank 2. Check fuel pressure 3. Check flow 4. Check fuel filter and pressure regulator 5. Perform a voltage drop test 6. Check electrical connections 7. Clean tank and inspect for debris |
What Tools Will I Need?
Safety glasses and gloves are always recommended. Delphi also recommends a digital voltmeter, pressure gauge, and graduated cylinder. You should always have a fire extinguisher on hand.
Safety first
Never smoke or work near anything that could cause a spark or ignite fuel, such as pilot lights or incandescent light bulbs. Work in a well-ventilated area. Keep clean-up materials on hand, and clean up any spills immediately.
Always relieve fuel pressure prior to opening fuel systems. Store fuel in an approved container like a gas caddy or gas can.

Installation tips:
Drive the truck around, or use a pump, to empty the gas tank as much as possible. It is much easier to manipulate the tank if it is lighter. Use a floor jack to raise and lower the tank. Some people say to partially lower the tank to install this part; you will mess around with this for twice as long trying to reach up and get to parts of the tank. I strongly recommend completely removing the tank. If the fuel lines are hard to remove from the connections to the old pump, you can just break off the connectors from the old pump, as you will be throwing that whole assembly away anyways. They are hard to get to and prevent you from lowering the tank enough to allow you enough room to get to them easily. Before you remove the tank, note the possition of the straps. There are a couple of holes/slots under there that look like they can be used, when you go to re-install it. Also, note that where the rear strap secures to the frame, there is a threaded bolt welded to a clip, that can slide down along the frame when the strap is removed. Note it's original position so you can slide it back into place upon re-installation.
All-in-all, not a horribly difficult installation, just make sure to be patient and devote an entire day to the repair. Well worth the savings. Repair shops gave me estimates of $800 and $900. Fixed it myself for the price of this part!
If you plan to tackle this job here are my suggestions: If you don't have access to a lift get your truck as high up as possible on ramps or jackstands. Drain the fuel tank completely before dropping it. (also makes it much easier to get it back up under the truck) Remove the spare tire from underneath the truck to get more space to work. There are 3 fuel lines that are hooked to the fuel pump. Two of the lines have plastic clips which you need to squeeze together to pull the lines off. Be careful not to break the plastic clips that are on the fuel pump because you will need to remove them from the old pump and reuse them on the new pump.
If you are going to do the job yourself, it will not be easy. But it is do able for a shade tree mechanic, like myself. Make sure you buy a new locking ring, and fuel line clips. The one big challenge you may face is the replacement of the wiring harness. The old wiring may not have the same type of plug, and would have to be changed out. Although the pump came with instructions and diagrams for the new wiring, none of the options shown was the same as mine. I went with the one that was the closest, and correctly deduced which wire went where. Be careful on this part, you may need to consult a manual. I also managed to break the the fuel tank strap mounting. This is a dealer specific part and had to be ordered from GM at a cost of $25. Make sure they sell you the nut that goes on the end. My 20 year experienced GM part salesman neglected to tell me that it did not come with the nut.
